Regarding the engine swap proceedure the following factors should be taken into
consideration:

* ELECTRICS: The year of the 540 engine should be considered as to whether
it matches your extisting E35 electrics. You will need to swap wiring
harness, Motor Control Unit, CPU, CHIP. Model years that are closer are
likely to share some of the components.
* EXHAUST: When swaping out the Enhaust system. Stick with a Stainless Steel
integrated unit (racing ones are the best for high heat dissapation. The
Remus is nice for daily use, but the high chrome content makes it heavy
and easily discoloured. Consider a Schnitzer or Borla Race Exhaust System.
You will also need to get a CATALYTIC CONVERTER and new O2 sensor. Big
Bucks. Also, you should consider investing in a Stainless Steel Header.
* COOLING: Additional cooling would be strongly recommended especially
considering the mods to your ground effects which reduce air flow.
Consider adding another radiator. If you car / or donor car does not have
one. Consider getting a Transmission and Brake Cooling system installed.
Run the engine hot but keep the parts cool.. Do not forget to flush the
A/C system to ensure contaminents are removed.
* ENGINE WORK: I Strongly recommend you balance & blueprint the donor
engine. Consider a complete rebuild involving engine degrease and flush
while immersed in a chemical bath. Also, contingent upon the mileage on
the 540 you should consider regrinding/replacing the cam shaft (SCHRICK
Performance Cam & Intake Kit) and replacing with Adjustable Cam Gears
(*huge long term performance potential), valve stems, cylinders should be
smooth (*walnut resurfacing ie. akin to sa(ndblasting). Upgrade the intake
manifold for a light-weight performance component. Check condition of your
cylinder head.
* -Engine Work: RADIUS VALVE JOB (BETTER THAN "3-5 ANGLE
JOBS)
-DIAMOND CUT SURFACE
-NEW VALVE GUIDES
-RACE PORTING
-LARGER STAINLESS STEEL EXHAUST VALVES
-LARGER STAINLESS STEEL INTAKE VALVES
-FLOW BENCHING
-TITANIUM RETAINERS
-REQUIRED MOTORSPORT VALVE SPRINGS
* GASKETS: Upgrade all the gaskets (engine, transmission etc) to metal
(*obtain the racing kind)
* FLUIDS:: Dot 4 or higher fluids all around. ATE or Agip is recommended.
Obtain an Oil Pan Baffle.
* BRAKES: TMS Brake Backing Plates & BMW Brake Cooling Duct Kit (from EVOL
III) should be considered. You may need to replace your factory fog
lights. Install, Braided Stainless Steel Lines and better pads. Repco
Metal Masters is a good choice. Cool Willy are excellent but produce alot
of dust and noise.Hawk Ferro-Carbon Racing Brake Pads are ideal for non
street use involving higher temperatures. Brembo braking gear and sensors
will be the ideal.
* SUSPENSION: Change your control arms and bushings. Make sure the settings
on your struts & shocks match the additional weight of the 540 engine.
Change your camber plates. Install strut braces & control arms front &
rear. On an E30 you need to cut into the fabric to fit in the trunk. I am
not sure if you need to do the equivalent on a E36 chassis. I would go
with the forged Racing Dynamic Front Strut Tower Bars. Upgrade your motor
mounts.
* TRANSMISSION: Upgrade to a M5 or 540 clutch. GET a UUC Clutch Stop V 2.0:
to improve your shifting. Consider a TMS Performance Differential and
Aluminimum Flywheel
* RUBBER: Upgrade your tires: I would recommend Yokohama AVS for mod
budget, Toyo Proxies for low budget or Dunlops for high end.
* FUEL SYSTEM: You should be able to swap the fuel delivery system (consider
opting for hi-flow injectors and larger mass air meter) go performance
fuel filters. Conforti Cold Air Intake System & KN systems.
* ALTERNATIVES: Supercharger or Turbo charger are great options. Powerdyne
Supercharger is ideal for your car. Dinan Turbochargers are comparable.
Also to consider: Korman Turbo kits or Mosselman Turbo Systems. Both
will require extensive changes to your fuel delivery system due to the
pressure increase required.(ie. hi-flow injectors and larger mass air
meter)
* LIGHTING: Consider the Xenon Headlight Conversion Kit or HID upgrade.
